Photovoltaic base module fabrication

Photovoltaic modules are manufactured through a multi-step process that transforms high-purity silicon into fully assembled, weatherproof solar panels.

Raw Material Preparation

The process begins with high-purity silicon production, typically from quartz sand. Silicon is refined into polysilicon using chemical processes such as the Siemens method, producing rods or beads of crystalline silicon. These are then melted and formed into ingots—monocrystalline or polycrystalline—using techniques like the Czochralski process.

The ingots are sliced into thin wafers, which serve as the base for solar cells.

Solar Cell Fabrication

Wafers undergo surface cleaning and texturing to enhance light absorption. They are then doped with elements such as phosphorus or boron to create p-n junctions, which are essential for converting sunlight into electricity. An anti-reflective coating is applied to maximize light capture, and each cell is tested for efficiency and electrical performance.

Cell Interconnection and Stringing

Individual solar cells are connected in series using tin-coated copper ribbons (busbars) to form cell strings. This step ensures proper electrical flow and prepares the cells for module assembly. Bypass diodes may be integrated to prevent hot spots and improve reliability.

Module Layup and Encapsulation

The cell strings are arranged on a tempered glass substrate and layered with EVA (ethylene-vinyl acetate) encapsulant and a backsheet for insulation and protection. The assembly is sent through a laminator, where heat (typically 130–150°C) and pressure melt the EVA, bonding the layers into a stable, monolithic structure. This step ensures weather resistance, mechanical stability, and long-term durability.

Framing and Junction Box Installation

After lamination, the module is trimmed and fitted with an aluminum frame to protect edges and facilitate installation. A junction box is attached to provide electrical connections to external systems. Silicone sealants may be applied to enhance UV resistance and sealing performance.

Testing and Quality Control

Modules undergo electrical and visual inspections, including checks for microcracks, soldering defects, and open circuits. Cells are sorted by performance before assembly to minimize mismatch losses. Modern production lines integrate inline quality control to detect defects early, ensuring high yield and consistent module efficiency.

Modern Manufacturing ConsiderationsHigh-efficiency modules, such as n-type TOPCon, HJT, and back-contact cells, require tighter process tolerances and sophisticated handling. Large-scale facilities producing 800 MW to 1. 2 GW annually rely on data-driven process coordination across cell sorting, stringing, lamination, and testing to maintain performance and minimize material losses.

This comprehensive process transforms raw silicon into durable, high-performance photovoltaic modules capable of converting sunlight into electricity efficiently and reliably.
